Abstract In this contribution, the accuracy and efficiency of various modeling assumptions numerical settings in thermo-mechanical simulations powder bed fusion (PBF) processes are analyzed. Thermo-mechanical used to develop a better understanding process determine residual stresses distortions based on temperature history. these numerically very complex simulations, often made that reduce computational effort but lead inaccuracies. These include omission surrounding or use geometrically linearized material models. The setting, particular temporal spatial discretizations, can further discretization errors. Here, highly parallelized adaptive finite element method open source C++ library deal.II is validated utilized, investigate some identify required discretizations for simulation PBF Ti-6Al-4V. insights initially gained simple wall-like geometry transferred larger rectangular profile where results detailed compared with those more efficient one. approach show maximum deviation $$\approx 8\%$$ ? 8 % displacements 3.5\%$$ 3.5 while significantly reducing time.
